I also use the 320 gig drives,format them in an external case and then do the hdd recovery.

be ready for them toshiba drives to fail. what i did, is format the drive with the firmware/hdd image from HP(which now owns samsung printing).
i take that drive, make an image of it on my pc thru reflect maricum program, then buy a bunch of WD 320 which is fine, you can use 500gb as well but only if you restore the 320gb image onto it.
restore the image on the drive, and then you have a fresh OS on the drive, no need to go thru the HDD formatting saves you about 2 hours. make sure you update the firmware too before making an image.

I've a 2680FX with a broken HDD - I purchased the exact model (Toshiba, 320GB) and replaced it.
When trying to do the "System Recovery -> Format HDD" it stops after ~10% and says HDD Failure.
My question now:
Brett stated that he would format the new HDD in an external case.
What partition table and which partitions need to be created?
The old Disk has broken sectors, seems to have a non-standard partition table (could be due to the bad sectors).
the command lsblk show the following partitions on the old disk (but i don't know which type/fs they are):

I was hoping that the system recovery tool could handle a blank/new HDD and install it's system on it.

I've got a failing hdd in my C2680fx too.
I ordered an original Toshiba 320GB replacement, it is recognized but the System Recovery Task "HDD Format" fails at ~10% and says HDD Failure, replace.
Then - based on reading here that one should not use toshiba hdds and to make sure i didn't get a broken one, i got a WD Blue 320GB HDD.
Now i have the same problem as with the toshiba replacement - hdd format fails at arount 10% and reports broken HDD.

In your post, i read that you pre-formatted the drive using an external case - could you provide details on what you did there?
Do you have any suggestions what to try next?
- Change SATA Cable?
- RAM Replacement ? - seems to be a 128MB DDR - but hard to get
- Mainboard -> prohibitly expensive and not available for the my model
- ???
